Hi, how do I determine the correct length of a key on a shaft?

If there are two grooves existing...like a pulley on a shaft...then the key should fill both. Key should be tight on the sides with a little clearance top and bottom to ensure things do not jam up during assembly
If you are starting from scratch designing and keying two components together...the first thing you need to know is how much maximum torque you need to transmit...and if it is a steady or reciprocating load / fluctuating value.
You also need to know the od of the shaft being keyed.
