Two options come to mind. One, make a plug that fits into the area, then drilling into it will not leave room for a burr to form. Second, I have seen neat little counter sinks for doing the inner end of the hole. No idea of where you would find one - I think I saw them at Boeing surplus many years a...

We have both Moen and Kohler faucets in our kitchen, so far, the Kohler, which does get a bit more use, has been repaired, replaced, and repaired in a time span of 14 years. The Moen has no issues.

I had a Fray for a number of years, a model 7 with both horizontal and vertical axis, it had a 30 MT taper. Could do almost anything once you got all of the angles set. It was bit small for the jobs I had but frequently by using both upper and lower X and Y axis, I could get there.

On some doors, the insulation is in panels, which can be removed, and on others, it is between two metal panels like a sandwich. Your choices probably are to replace a few panels, or if the door still works ok, live with the wrinkles until there is another reason to replace the door.

Try backing up with a heavy piece of wood, and tapping gently with a rubber hammer.

Look for the woven nylon strapping used to tie up bundles of wood etc- used to replace the old steel strapping. Probably a lot cheaper if you ask for strapping rather than belting. I cut a bunch of 3/4" wide straps this morning to get to some 2x6s.

I like John Evans idea of a tube. Probably not enough room to get studs through the holes in the gear and pressing on the rim of the gear is not a good idea. Save heat as a very last resort.

There are sources for thin flat belts, I have a Delta overarm router that uses a thin belt about 1" wide and maybe several feet long. I did a search for custom flat belts and found several places that make custom belts. Probably overkill for your application. For your project you might look at ...
