You had another thread about this project. I think you would be well served looking into any one of the many online laser or waterjet cutting services. Sendcutsend.com is one. Send them a cad file of the layout and in short order you have a piece with every hole and fold cut on your doorstep. Really think laser cutting would be the way to go.

I contacted a fabricator in UK, price £250-£350 for a single chassis but if ordered 10 or more the price would come down.

I think the Blair rotabroach cutters are the way to go with your prototype, I've used them on numerous projects
and I can't recommend them highly enough, I don't know how plentiful they are in the UK, and the exchange rate isn't in your
favor but I would price out the sizes you need with a spare arbor and compare to having it done ( which you have ).
Anything that mentions magnetic drill I classify as an annular cutter ( 3/4" weldon shank ), and they're really pricey.
The term rotabroach seems to encompass them all for some vendors.
Some examples of holes in .031 aluminum, I don't recall the hole sizes some were 1/4" ( example 01 )

no reason they shouldn't, assuming the chuck is large enough.
in that environment (non hand held), should do what you want.

You mention using a pillar drill; a pillar drill in the U.S. is an old style drill that was mounted to a wood post, usually in a barn. Are you referring to a drill press or is it actually a post mounted drill?

No, an actual good quality, hardly used, floor standing drill press. I'll check the motor power, speeds, model on Friday, stay tuned
